Control Software Interface for Managing System Requirements

Not all software tools are created equal and not all software tools are created to perform the same tasks. Therefore, different software tools are used to perform different tasks. However, being able to share the information between the different software tools, without having to manually re-enter (duplicate) any of the information, can save a lot of time and improve the quality of the product. The control software interface presented in this paper, allows system engineers to exchange data between software tools in an efficient manner which maximizes each tools capabilities and ultimately reduces development time and improves the quality of the product.

The increasing power requirement for automotive electronics (radios, etc.), combined with ever-shrinking size and weight allowances, is creating a greater need for optimization and robust design of heat sinks. Not only does a heat sink directly affect the overall performance and reliability of a specific electronics application, but a well-designed, optimized heat sink can have other benefits - such as eliminating the requirement for special fans, reducing weight of the application, eliminating additional heat sink support structures, etc. Optimizing heat sink efficiency and thermal performance offers a challenge, due to the many competing design requirements. These requirements include effecting greater temperature reductions, accommodating vehicle packaging requirements and size limitations, generating a uniform heat distribution, etc., and all the while reducing the heat sink cost.

An Overview of Hardware-In-the-Loop Testing Systems at Visteon

This paper discusses our experiences on the implementation and benefits of using the Hardware-In-the-Loop (HIL) systems for Powertrain control system software verification and validation. The Visteon HIL system integrated with several off-the-shelf diagnostics and calibration tools is briefly explained. Further, discussions on test automation sequence control and failure insertion are outlined The capabilities and advantages of using HIL for unit level software testing, open loop and closed-loop system testing, fault insertion and test automation are described. HIL also facilitates Software and Hardware Interface validation testing with low-level driver and platform software. This paper attempts to show the experiences with and capabilities of these HIL systems.

Design and Development of a Cylindrical HVAC Case

There are many opportunities in a current automotive HVAC case for improved performance, and cost savings. Based on these opportunities, a new HVAC case design has been developed. This new design is smaller and lighter than current cases while meeting many of the performance requirements. The case also features a unique plenum design for air distribution to the three modes, panel, floor, and defrost. The results of simulation and laboratory testing confirmed the concept of the new HVAC design.

Virtual Key Life Tests of Instrument Panels for Product Development

Visteon has developed a CAE procedure to qualify instrument panel (IP) products under the vehicle key life test environments, by employing a set of CAE simulation and durability techniques. The virtual key life test method simulates the same structural configuration and the proving ground road loads as in the physical test. A representative dynamic road load profile model is constructed based on the vehicle proving ground field data. The dynamic stress simulation is realized by employing the finite element transient analysis. The durability evaluation is based on the dynamic stress results and the material fatigue properties of each component. The procedure has helped the IP engineering team to identify and correct potential durability problems at earlier design stage without a prototype. It has shown that the CAE virtual key life test procedure provides a way to speed up IP product development, to minimize prototypes and costs.

Effects of the MMT® Fuel Additive on a Catalyzed Diesel Particulate Filter

Emissions regulations for 2007 will likely require engine manufacturers to use a diesel particulate filter (DPF) to meet particulate matter (PM) emission requirements. With the lower operating temperatures of light-duty diesel engines, some form of catalyst will be required to facilitate oxidation of accumulated soot PM to regenerate the DPF. This catalyst can either be permanently applied to the filter substrate in the manufacturing process, or be continuously delivered via the diesel fuel. In this study we examined the impact of using both forms of catalyst. A recently published study of the fuel-borne catalyst additive MMT [1] (Methylcyclopentadienyl Manganese Tricarbonyl), reviewed the performance of MMT in conjunction with an uncatalyzed DPF [2].

Inaudible Knock and Partial-Burn Detection Using In-Cylinder Ionization Signal

Internal combustion engines are designed to maximize power subject to meeting exhaust emission requirements and minimizing fuel consumption. Maximizing engine power and fuel economy is limited by engine knock for a given air-to-fuel charge. Therefore, the ability to detect engine knock and run the engine at its knock limit is a key for the best power and fuel economy. This paper shows inaudible knock detection ability using in-cylinder ionization signals over the entire engine speed and load map. This is especially important at high engine speed and high EGR rates. The knock detection ability is compared between three sensors: production knock (accelerometer) sensor, in-cylinder pressure and ionization sensors. The test data shows that the ionization signals can be used to detect inaudible engine knock while the conventional knock sensor cannot under some engine operational conditions.

AAM/AIAM Fleet Test Program: Analysis and Comments

In July 2002, the Alliance of Automobile Manufacturers, the Association of International Automobile Manufacturers and the Canadian Vehicle Manufacturers Association released the results of a 6-year, two-part vehicle fleet test program to determine the effects of methyl-cyclopentadienyl manganese tricarbonyl (MMT®*) on vehicles equipped with state of the art emission control systems. Analysis of the data reports from this study shows that all of the vehicles met applicable emission standards, even though the fleet accumulated mileage under very severe conditions that accelerate degradation of vehicle emission control systems in excess of that expected from actual vehicle mileage. The study also demonstrated that gasoline-containing MMT had no adverse impact on vehicular emission control equipment.

Development of a Fuel Efficient Multipurpose 75W-90 Gear Lubricant

Automotive gear oil development has expanded beyond the historical requirements of emphasizing wear protection to encompass modern needs for fuel economy and limited slip frictional properties. This paper describes the development process of a new generation, fuel efficient gear lubricant for use in light duty vehicles. A systematic formulation approach was used, encompassing fluid viscometrics and additive optimization. Performance testing in both laboratory and vehicle tests is described. Though standard GL-5 tests were used to confirm oxidation, wear and corrosion performance, emphasis is given to those methods used for optimizing fuel economy.

Direct Injection Gasoline (DIG) Injector Deposit Control with Additives

Additive control of DIG injector coking was investigated on two dynamometer-operated engines and validated in a vehicle. The first engine was a Nissan research “mule” engine designed to severely coke the injectors so that additive effect could be more easily discriminated. Initial additive screening and optimization was carried out in this engine and a few chosen candidates of the Mannich chemistry-type were further optimized in the second engine, and in a vehicle. The second engine, which was also dynamometer operated, was an advanced wall-guided design capable of both homogeneous and stratified operation. On this engine we were able to optimize the Mannich additive “Man C-2” separately in two different carrier systems to show a carrier effect, and by manipulating the purity of the base detergent Man C-2 to show a detergent activity modulation by trace co-products.

Vibration Assessment of a Slip-in-Tube Propshaft Through Correlated Analytical Model

Analytical methods are used extensively in the automotive industry to validate the feasibility of component and assembly designs and their dynamic behavior. Correlation of analytical models with test data is an important step in this process. This paper discusses the Finite Element model of an innovative Slip-in-Tube Propshaft design. The Slip-in-Tube joint (slip joint) poses challenges for its dynamic simulation. This paper discusses the methods of simulating the joint and correlating it to experimental results. Also, the Noise and Vibration (NVH) characteristics of the Slip-in-Tube Propshaft design. In this paper, a Finite Element model of the proposed propshaft is developed using shell and beam element formulations. Each model is verified to optimize the feasibility of using accurate and computationally efficient elements for the dynamic analysis.

Application of DOE Methods to RPM-Domain Data for Hydraulic Steering Pump NVH Improvement

The present work demonstrates the application of Design of Experiments (DOE) statistical methods to the design and optimization of a hydraulic steering pump for NVH performance. DOE methods were applied to RPM-domain data to examine the effect of several different factors, as well as the interactions between these factors, on pump NVH. Whereas most DOE analyses typically consider only a single response variable, the present work considered multiple response variables. Specifically, pump NVH performance curves for several pump rotational orders over a range of shaft speeds were analyzed. Thus, it was possible to determine the effect of the factors in question over the entire speed range of pump operation, rather than a single speed or setting. Statistical methods were applied to determine which factors and interactions had a significant effect on pump NVH. These factors were used to construct an empirical mathematical prediction model for NVH performance.

A Study on the Strength of Catalytic Converter Ultra Thin Wall Substrates

Application of Ultra Thin Wall (UTW) ceramic substrates in the catalytic converter system requires the canner and component manufacturers to better understand the root cause and physics behind substrate breakage during the canning process. For this purpose, a ceramic substrate strength study for shoebox design has been conducted within Visteon Corporation. Computer Numerical Control (CNC) machined top and bottom fixtures, with identical inner surfaces as shoebox converter upper and lower shells, were used to crush mat wrapped substrates. Thin film pressure sensor technology enables the recording of substrate surface pressure during the compression process. Shell rib, washcoat, canning speed and cell density effects on substrate failure have been experimentally investigated. The development of a mathematical model helps to identify a better indicator to evaluate the substrate strength in the canning process and establish the strength for uncoated & coated substrates.

EVOP Design of Experiments

Evolutionary Operation (EVOP) experimental design using Sequential Simplex method is an effective and robust means for determining the ideal process parameter (factor) settings to achieve optimum output (response) results. EVOP is the methodology of using on-line experimental design. Small perturbations to the process are made within allowable control plan limits, to minimize any product quality issues while obtaining information for improvement on the process. It is often the case in high volume production where issues exist, however off-line experimentation is not an option due to production time, the threat of quality issues and costs. EVOP leverages production time to arrive at the optimum solution while continuing to process saleable product, thus substantially reducing the cost of the analysis.

Electronics Environmental Testing in Perspective - A Fresh Approach

A major part of product development is to validate robustness to the environment (e.g. temperature, vibration, EMC). Although much time and expense is spent doing so, using traditional approaches often leads to “feel good” results since the product “passes”. Such a false sense of security is misleading since such validation methods can have serious deficiencies. Presented is a Design Assurance process (Accelerated Stress Assurance Plan - ASAP) to validate modules that addresses these deficiencies. It places major emphasis on the analysis and development stages. It does not require large sample sizes, and overall test time and facilities is reduced (30-50% possible).. Just as for electronic modules, new and major changes to IC's need a shorter validation process. As an example, a relatively fast procedure for the production and application release of improved molding compounds for IC's is presented.

CAE Virtual Door Slam Test for Plastic Trim Components

Visteon has developed a CAE procedure to qualify plastic door trim assemblies under the vehicle door slam Key Life Test (KLT) environments. The CAE Virtual Door Slam Test (VDST) procedure simulates the environment of a whole door structural assembly, as a hinged in-vehicle door slam configuration. It predicts the durability life of a plastic door trim sub-assembly, in terms of the number of slam cycles, based on the simulated stresses and plastic material fatigue damage model, at each critical location. The basic theory, FEA methods and techniques employed by the VDST procedure are briefly described in this paper. Door trim project examples are presented to illustrate the practical applications and their results, as well as the correlation with the physical door slam KLTs.

Occupant Knee Impact Simulations: A Parametric Study

Occupant knee impact simulations are performed in the automotive industry as an integrated design process during the course of instrument panel (IP) development. All major automakers have different categories of dynamic testing methods as part of their design process in validating their designs against the FMVSS 208 requirement. This has given rise to a corresponding number of knee impact simulations performed at various stages of product development. This paper investigates the advantages and disadvantages of various types of these knee impact simulations. Only the knee load requirement portion of the FMVSS208 is considered in this paper.
